I walk the partner floor before a single PO is placed. We check sand permeability, pouring temperature ranges, moulding line condition, and the lab that will run your spectro and tensile tests. We audit the sub suppliers who will do heat treatment and CNC secondary operations on your parts, because a casting is only as strong as the weakest step in the chain. DFM happens before a tool is cut. T0, T1, and T2 validation gates come with photographic evidence, dimensional data, and a written verdict from our quality lead. After production starts

My team runs weekly checks on pattern wear, core alignment, and lot to lot consistency. We track SPC on critical dimensions, flag drift before it becomes scrap, and send you a status report every Friday that covers WIP, quality, tooling health, and shipping milestones. Container loading photos reach your inbox before the seal goes on. Every lot carries a traceability ID from pour to your receiving dock. Nothing ships until the dimensional report shows green. What is sand casting and when do you use it?

Sand casting packs a sand mould around a pattern, pours molten metal in, and lets it solidify. Our India partners run this for grey iron, ductile iron, carbon steel, and aluminium at weights from half a kilo up to 500 kg per piece. As cast tolerances sit around CT10 to CT12 under ISO 8062, and we bring critical features tighter with post machining. Sand casting makes sense when you need medium to high volume structural or functional parts and you want to keep tooling costs manageable. Most of our automotive brake drum and flywheel programs start here.

What is investment casting and when does it beat sand casting?

Investment casting builds a ceramic shell around a wax pattern, melts the wax out, and fills the cavity with metal. The result is CT5 to CT7 tolerances, smoother surface finish, and the ability to cast thin walls and internal passages that sand moulds cannot hold. We run this for stainless steel valves, brass fittings, and precision components where machining after casting should be minimal. The tooling cost is lower than die casting but the cycle time per piece is longer, so it fits best at volumes of 500 to 10,000 pieces per month.

When does gravity die casting make more sense than sand?

Gravity die casting pours metal into a reusable steel mould under its own weight. No high pressure involved. The permanent mould gives you better dimensional consistency and surface finish than sand, and the tool lasts tens of thousands of cycles. We typically run aluminium LM series alloys and copper alloys through gravity die. It fits programs where you need repeatable quality at 1,000 to 50,000 pieces per month and the geometry is moderately complex. Tooling cost sits between sand patterns and pressure die moulds.

What volumes justify pressure die casting tooling?

Pressure die casting injects molten metal into a steel mould at high speed and pressure. You get tight tolerances, thin walls down to 0.8 mm, excellent cosmetic finish, and fast cycle times measured in seconds. The tooling investment is the highest of the four processes, so it pays off at volumes above 10,000 pieces per month. We run aluminium, zinc Zamak, and magnesium through pressure die for electronics enclosures, automotive housings, and lighting fixtures. If your annual volume justifies the tool cost, pressure die gives you the lowest per piece price of any casting process.

Draft angles, wall thickness, parting line, tool access. We review and sign off before a tooling PO is issued. You approve the DFM findings in writing. If we see a problem, we tell you the same day, not three weeks into tool build.

T0, T1, T2 gate evidence

Photos, dimensional reports, and material certs at every tooling gate. Shared to your portal. You approve before production starts. No surprises at PPAP because every step is in the open.

Control plan, PFMEA, and SPC

In-process sampling frequencies defined per characteristic. SPC Cpk target above 1.67 on safety and regulatory features. Living PFMEA maintained for the program life. We update it every time we learn something new.

Every heat is sampled before the first mould pours. Spectro analysis confirms chemistry against the alloy spec to two decimals. ASTM A536 ductile iron, ASTM A48 grey iron, ASTM A216 WCB carbon steel, stainless 304 and 316. If the chemistry drifts, the heat is held, not poured.

Six defects cause 90 percent of casting escapes: porosity, shrinkage cavity, cold shut, misrun, inclusion, and dimensional drift. We qualify the process at first article, then hold it with in process sampling, SPC, and a control plan that specifies sample size and frequency per characteristic. Critical dimensions run at Cpk 1.67 or better. Every lot carries a traceability ID and a dimensional report. If a characteristic drifts, the line is held, the cause is documented through 8D, and the facility absorbs the cost of correction before we ship a single piece to you.
Grey iron, ductile iron, aluminium LM series, carbon steel WCB and WCC grades, stainless 304 and 316, copper, brass, bronze, magnesium, zinc Zamak, and nickel based alloys. For exotic alloys like Inconel, we work with qualified material houses in Gujarat and Maharashtra and we certify each heat with a mill test report before it enters the casting process. If your drawing calls out a spec we have not run before, we source it or adapt the process to match.
Standard closed die tooling runs 45 to 60 days from PO to T1 sample. PPAP Level 3 submission typically runs 15 to 30 days after T1 approval. Total drawing to first production shipment is 90 to 120 days for a new part family. Complex multi slide tools can push to 75 days on tool build alone. We lock the exact timeline at DFM sign off, not at quote, because sign off is when we know the real scope.
Containment starts within four hours of escape detection. An 8D report opens within 48 hours with root cause, corrective action, and verification evidence. The responsible facility absorbs scrap cost, rework, and any expediting required to protect your production line. The full AIAG PPAP Level 3 package. Design records, process flow, PFMEA, control plan, MSA studies, initial process studies with Cpk on key characteristics, dimensional results on the required sample size, material and performance test results, qualified laboratory documentation, appearance approval where required, master sample, checking aids, and the PSW signed by the supplier quality lead. Everything sits in your portal by PPAP review date.
Yes. Of our 50+ casting partners, roughly 30 hold IATF 16949 and all hold ISO 9001. Partners serving aerospace applications hold AS9100D separately and we only route qualified programs to them. VIA INDIGOS does not hold facility level certifications directly. We verify partner certifications annually during our site audit cycle and reject any partner whose certificate has lapsed.
The tool is your asset on full payment. Our supplier agreement includes a bailment clause that establishes your ownership, prohibits the partner from producing with your tool for any other buyer, and requires the tool to be made available for pickup or transfer within 15 business days of written notice. Every tool carries a passport document with photos, shot count, maintenance history, and last inspection date.
Yes. Pilot programs run through a shared 3PL site in Los Angeles or Newark. Target metrics are receiving to stock within 24 hours, pick to ship within 4 hours, fill rate at or above 98 percent, and inventory turns between 8 and 12. Storage is priced per pallet per month. Receiving and pick fees are itemized on a standard rate card. No hidden minimums.

Casting explained.

Sand casting uses expendable sand moulds and handles large, heavy parts at lower tooling cost. Investment casting uses ceramic shells around wax patterns for tighter tolerances (CT5 to CT7 per ISO 8062), finer surface finish (Ra 3.2 to 6.3 micron), and complex geometries with thin walls and internal passages. Sand casting India is the right call for grey iron and ductile iron structural parts at low to medium volumes. Investment casting India suits stainless steel, brass, and precision parts where post machining needs to be minimal. Your drawing tolerances and annual volume usually make the decision for you. Sand casting typically achieves CT10 to CT12 per ISO 8062. Investment casting reaches CT5 to CT7. Gravity die casting sits at CT8 to CT9. Pressure die casting hits CT4 to CT6 with surface finishes around Ra 1.6 to 3.2 micron. Post machining on a calibrated CNC brings critical dimensions to plus or minus 0.04 mm or better. Every partner facility we work with runs a calibrated CMM and dimensional capability is verified at PPAP before production starts. We share the actual capability study with you, not a marketing number.
Grey iron FG 200 to FG 300 for automotive and machinery parts where vibration damping and machinability matter. Ductile iron SG 400/15 to SG 700/2 for structural parts under load. Sand casting patterns run 20 to 30 days from tooling PO. Gravity die tooling runs 45 to 60 days. Pressure die tooling runs 60 to 90 days depending on complexity, slide count, and core action. Investment casting tooling runs 35 to 50 days because the wax injection die is simpler. First article adds 7 to 14 days after tool completion. PPAP Level 3 submission adds 15 to 30 days after T1 approval. Total drawing to first production lot lands at 90 to 120 days for a standard new program. ISO 9001:2015 is the baseline. IATF 16949 for automotive programs. AS9100D for aerospace. ISO 14001 for environmental management. ISO 45001 for worker safety. A qualified casting supplier should demonstrate APQP and PPAP Level 3 capability, hold a calibrated metrology lab with traceable equipment, run SPC on critical characteristics, and maintain full material traceability from heat number to finished lot. I verify all of these at every partner facility before they enter our network. The certificates alone are not enough. The records have to actually live in the QMS, not in a binder pulled out for audits.
India casting typically runs 30 to 50 percent lower on a landed basis, depending on alloy, complexity, weight class, and volume. Landed cost includes part cost, tooling amortization, ocean freight (4 to 6 weeks ex Nhava Sheva), customs duties (0 percent Section 301 on most India origin castings), brokerage, and inland freight to your dock. The China Plus One shift means more US buyers are moving steel and iron casting programs to India to avoid the 25 percent Section 301 tariff. We calculate true landed cost at quoting so there are no surprises after PO.
